Won't seal or seeps past the disc when closed

Problem: the indicator shows closed, but you can still hear or see flow — a drip past the seat, a hiss on an air line, a gauge that won't hold.

Likely causes: compression set from years of cycling, the wrong seat material for the media (Buna-N cracks under hypochlorite/ozone; EPDM swells under oil/fuel), a nicked disc edge, or debris caught between disc and seat.

Diagnosis: cycle the valve and inspect the seat face. A uniform, glassy compression line means ordinary wear. A gouge, flat spot, or chemical stain in one location points to debris or media attack — replacing with the same valve just repeats the failure.

Hard to operate: the handle or gearbox binds

Problem: the lever won't move without real force, or a handwheel is noticeably stiffer than it used to be.

Likely causes: stem corrosion at the body bushings, a valve that's sat in one position for years, a lever undersized for the line's size or pressure (see our lever vs. gear guide), or internal gear wear.

Diagnosis: binds only mid-travel after moving freely off the stops — suspect corrosion or bushing wear. Stiff through the entire stroke, and always has been — suspect an undersized operator, a sizing problem no penetrating oil fixes.

Fix: a valve seized from years in one position rarely frees up reliably — replace rather than fight it, especially on an isolation valve you need to trust in an emergency. A genuinely undersized lever calls for the gear-operated version, not a bigger wrench.

Disc won't fully close, or hangs up before it seats

Problem: the disc rotates most of the way but stops short of full closure, or the indicator shows it's not quite seated.

Likely causes: debris lodged between disc and seat, insufficient flange spacing during a wafer install so the disc binds against the pipe ID (see our install guide), disc-to-shaft misalignment from impact, or the wrong body style for dead-end service — our selection guide covers which style actually holds it.

Diagnosis: closed fine at commissioning, only recently started hanging up — suspect debris first, cheapest to rule out. Never closed cleanly from day one — suspect installation before condemning the valve.

Fix: isolate and drain, cycle fully open, inspect the seat bore for debris. Still won't seat with a clear bore — check flange alignment and bolt torque sequence per the install guide. A visibly bent disc or sprung shaft isn't field-repairable.

Problem: the seat is soft, mushroomed, cracked, or visibly a different shape than it started.

Likely causes: media incompatibility (Buna-N hardens and cracks under ozone, chlorine, or hypochlorite; EPDM swells and softens under petroleum oil, fuel, or hydraulic fluid), a temperature excursion above the compound's rated range, or simple age.

Fix: replace with a material actually rated for the media — this is the one symptom where "replace with the same thing" is usually wrong.

Actuator or handle has play, or position drifts

Problem: the handle moves before the disc responds, or a throttled position drifts without anyone touching it.

Likely causes: a worn stem key or loose set screw, a lever that's lost its locking plate or spring tension, gearbox internal wear from heavy throttling duty, or loose mounting bolts.

Diagnosis: grip the disc through the depressurized, drained bore and try to move it independently of the handle. Moves before the handle does — play is in the stem/handle connection. Disc holds firm, only the handle has play — check mounting bolts and the locking plate first.

Fix: a loose set screw or bolt is a five-minute field fix. A worn stem key, stripped locking plate, or true gearbox wear isn't something Apex stocks parts to repair today — that's a full-valve replacement. Repair vs. Replace: The Honest Version

  • Loose hardware, a stripped set screw, or debris → repair. Field-fixable with tools you already have.
  • Anything involving the seat, disc, or internal gearing → replace. Wafer butterfly valves aren't rebuild candidates at the distributor level — the disc, shaft, and seat are matched at the factory, and Apex doesn't stock loose seats, stem kits, or gear-operator internals for this line today.
  • A valve seized in one position for years → replace rather than fight it, especially on an isolation valve you need to trust in an emergency.
  • Chemical attack on the seat → replace with the correct elastomer. Reinstalling the same material just repeats the failure on the same media.
